Direct thermal or thermal transfer: what should you specify?

Direct thermal printing uses heat-sensitive media without a ribbon. Thermal transfer uses a ribbon to transfer the image onto a compatible surface. Confirm your print process before comparing rolls: matching roll dimensions do not make the materials interchangeable.

Start with the printer and required image life

Record the printer model, print mode and, for thermal transfer, the ribbon. Define how long the barcode must remain readable. Direct thermal media is sensitive to heat and light; a readable barcode at the printer does not prove it will survive the entire route.

  • Specify barcode dimensions and the reading equipment used.
  • List storage and transport conditions, including heat, light and rubbing.
  • Confirm label size, roll outside diameter, core and winding separately from material choice.

Compare constructions without swapping processes

A documented 75 g/m² direct thermal paper uses hot-melt adhesive and 60 g/m² yellow glassine. A semi-gloss paper construction lists thermal transfer among its printing methods. Neither is approved for every printer or ribbon.

  • For direct thermal, trial actual printer speed and energy settings.
  • For thermal transfer, confirm ribbon-to-face compatibility and test the image.
  • Check attachment on the real carton or mailer as a separate acceptance item.

Keep a barcode trial record

Print representative artwork for each candidate and record the settings. Inspect at the start and after the intended handling and storage. Agree the barcode acceptance method with the receiving operation; a quick phone scan is not a universal quality standard.

  • Keep a control sample and identify candidates by model and batch where available.
  • Record image loss, darkening, scuffing and attachment problems.
  • Send the failing label, printer details and exposure conditions with the enquiry.

Model examples use the linked RT construction records. The checklist is a proposed observation plan, not a report of completed tests. Confirm the current grade and specification before a trial.
